What causes double picks and missed picks in a carton magazine?
Double picks and missed picks usually come from an interaction between material condition and machine setup rather than one isolated cause.
Investigate static, blocking, curl, damaged edges, coatings, bundle compression, low stack level, vacuum leaks, worn cups, separator adjustment and timing. Preserve the faulty blanks and record the batch. If the fault follows one bundle, material evidence may be decisive; if it follows one machine cycle or station, the pick-off system needs closer review.
How do coatings, static and curl affect carton blank feeding?
Coatings can change friction and vacuum sealing, static can make adjacent blanks cling together, and curl can prevent the leading blank from sitting consistently against the magazine and pick-off device.
These effects may vary with storage, humidity, print coverage and packing pressure. Trial the final printed and coated blank, not only plain board. Define storage and conditioning expectations with the converter and avoid assuming that nominal thickness alone predicts feed behaviour.
How should carton magazine refill be planned?
Magazine refill should allow an operator to add blanks safely, in the correct orientation and without disturbing feed pressure or introducing damaged material.
The layout should consider bundle weight, reach, platform height, access doors, line visibility and whether replenishment is expected while the machine runs. Low-level warning and usable magazine capacity should be related to the operator route and sustainable output.

Send the flat blank dieline, printed samples, packing method and expected refill process so magazine geometry, separation and operator access can be assessed.
Compare carton feeding at different magazine levels
A carton magazine can run well immediately after refill and become unreliable as the stack reduces, or show the reverse pattern. During trials, record the magazine level when a missed pick, double pick or poor carton opening occurs. This can expose a replenishment or stack-pressure issue that an average cartons-per-minute figure hides.
Use the same production-intent blank batch at a normal full level, mid level and the proposed low-level warning point. Keep machine settings fixed for the first comparison. Record accepted cartons, interventions and the condition of failed blanks. Then repeat after an ordinary refill, including how operators load and align the next bundle. A demonstration with continuously hand-adjusted blanks does not establish an unattended feeding interval.
Ask the supplier to state usable magazine capacity for the actual board, not a nominal blank count detached from thickness and packing condition. Convert that usable quantity into time at the agreed output and check whether the operator can replenish it alongside other duties. Where replenishment interrupts production, include that interruption in the capacity comparison. These results help decide whether a larger magazine, a revised refill procedure or changes to blank feeding are justified.
Why test a carton magazine near its low-level warning?
Feeding conditions can change as the stack reduces. The warning should allow replenishment before the approved feeding condition is lost.
How should magazine capacity be compared between cartoners?
